Healthcare manufacturers and distributors are under unprecedented pressure to operate warehouses efficiently. As demand for rehabilitation and mobility aids rises with an aging global population, striking a balance between fulfilling more orders with fewer workers is becoming increasingly challenging.

In non-automated warehouses, workers engage in repetitive, physically demanding tasks such as picking, packing, and loading. Inefficient routes mean they waste precious time walking up and down aisles, increasing fatigue and the risk of injury. Furthermore, human error can lead to service level agreement (SLA) breaches, adding to operational pressures.

To counter these challenges, warehouse operations managers are increasingly turning to automation, particularly robotics, to alleviate labor strains and boost efficiency. The global robotics market, valued at $76.1 billion in 2023, is projected to soar to $217.6 billion by 2030, driven significantly by the digital transformation of warehouses.

The Power of Automation: Performance Health’s Transformation

Performance Health is a prime example of how effective an automated warehouse can be. By deploying 35 autonomous mobile robots (AMRs) from Ocado Intelligent Automation (OIA) at its Indianapolis facility, the largest supplier of rehabilitation products in North America, the company reported remarkable productivity increases in just three weeks.

Impressive Metrics and Enhanced Efficiency

Ryan Hetzler, the Director of Distribution at Performance Health, noted a 10% lift in productivity immediately after the robots were deployed. The metrics tell a compelling story:

  • The number of units processed per hour doubled, increasing from 121 to 247.
  • Walking time between picks was cut nearly in half, dropping from 46.5 seconds to 23.7 seconds—a 49% improvement.
  • Time spent at the pick face decreased from 44 seconds to 26.57 seconds, a 39.6% reduction.
  • Most significantly, the time spent walking between aisles plummeted by 69%, from 25 seconds per line to just 7.7 seconds.

The fleet of AMRs—affectionately dubbed "Chucks"—also integrates seamlessly with Packsize, a technology that produces custom-sized boxes on demand, underscoring the versatility and adaptability of automation in contemporary warehouse settings.

Optimizing Workflows with Intelligent Software

The Ocado Mobile Robot System (OMRS) is designed to tackle the multiple inefficiencies that existed prior to its implementation. Operating in a sprawling 460,000-square-foot distribution facility with around 140 staff, the AMRs transform operations that were previously bogged down by excessive manual labor and inefficiency.

Ocado’s orchestration software dynamically groups orders, creating optimized cart runs that prioritize time-sensitive deliveries. These AMRs are equipped with spatial awareness, helping them to navigate effectively while avoiding collisions with other robots. The software not only manages robot routes but also collects crucial data for ongoing performance analysis and optimization.

Collaborating, Not Replacing

A key feature of the Chucks is their design as collaborative robots, or cobots, that work alongside human operatives. By taking over the arduous task of navigating the warehouse, they significantly reduce the physical burden on workers. Each cobot has a digital interface that clearly identifies which unit to pick, thereby decreasing human error and alleviating mental and physical fatigue.

Automation as a Strategic Advantage

The benefits of the OMRS extend beyond speed; it redefines workflows by processing real-time data through a cloud-based platform. The system learns patterns, optimizes movements, and minimizes congestion, effectively eliminating manual cart pushing and route planning. Orders critical for SLA compliance are prioritized, ensuring timely deliveries.

Ocado’s expansion into new markets, particularly healthcare, exemplifies its innovative prowess in grocery e-commerce logistics. By acquiring the technology behind OMRS and collaborating with Performance Health, they have created a roadmap for improved warehouse productivity—critical in the time-sensitive healthcare sector.

The Future of Robotics and Automation

As industries evolve, intelligent automation and Robotics-as-a-Service (RaaS) models are becoming pivotal for optimizing warehouse operations. With growing demand for RaaS, companies can integrate automation without significant upfront investments or requiring in-house expertise.

Jeff Larson, VP of Solutions Architecture at OIA, emphasizes the importance of reimagining fulfillment in healthcare, stating, “Our Chuck AMR hardware is part of the solution. Intelligent software that facilitates the dance of orders, workers, and these robots is the other critical part of the equation.”
